I build movie/video/tabletop game replica props.
This is what I do now when I'm busy not earning my degree. Hello Arelith people again.
Imperial Fists Space Marine Helmet (Fiberglass, WIP)
Preliminary designs in 110lb cardstock w/ CA glue

Layering the interior with resin and fiberglass. One layer of mat, two cloth.

Automotive body filler on the outside to smooth it out.

Final run of spot putty, followed by sanding (starting at 60 grit, ending at 400).

Two coats of primer, two coats of silver for the undercoating.

The blobs you see are small gobs of mustard. It is viscous enough to stay in place, and doesn't mix with spray paint. I sprayed it Imperial Fists Yellow and wiped it clean after drying to produce the chipped effect.

Next step is to sand down the edges to weather it, and then I need to black and brown wash it. Lots of scuffs, grime, etc. Then I mount the lenses and electronics inside and mount decorative sheet metal in the mouthpiece and crest vent. More pics updated assuming I remember to post here.

Old 'teaser'
Making the eyepiece. This project is where I had to relearn how to solder worth a damn. And also not burn out all my LEDs. 1/3

Eyepiece. Used Greenstuff to keep the wiring down. 3/3
Eyepiece mounted to the mask. White body is Instamorph plastic, green stuff is Greenstuff, the grate/diffusion effect is a cut up spare screen window and some light diffusing film used for photography that I got a free sample of.
Faceplate after I attached a socket for the 9V battery, and hooking the wires together to see it light up.
Preparing for painting!
To get the textured pieces, I got construction foam, put one of those wire mesh pencil holders in the oven, and then rolled it over the foam while applying pressure. The texture holds, and then I glued them to the plastic body and applied some extra glue on top to harden them.
CLOSE UP! A little bit chipped off near the tape, but I wasn't about to risk re-painting.
Me being very excited to have both pieces put together.
Me even more excited after how long it took applying that gold duct tape. It actually looks pretty good in person, believe it or not.
Attaching the respirator to the faceplate with super glue and cyanoacrylate, followed by smoothing it out with the rest of my Greenstuff.
Finished mask.

Some progress since last post. Click each picture to enlarge.
Source model. Originally ripped from Warhammer 40,000: Space Marine, and edited by me to simplify problematic geometry, remove clipping, and accommodate the hardware I intend to use to assemble it.
The lifesaver to which I credit my sanity. Silhouette Cameo 1, a really simple die-cutter I've been using to cut out the unfolded models instead of with an X-ACTO knife like I have up to this point. Software is very finicky, but when it works, it's still infinitely better than doing all of this by hand.
Seriously. Look at this. So much better than by hand. And it does the scoring, too.
Especially considering how much needs to be assembled by hand either way. Same process as the helmet, 110lb cardstock and cyanoacrylate glue.
It's coming along.
Considerable setback. The last picture includes the torso/abdomen/pelvis sections that were from the original game, before I worked on them to produce the altered 3D model in the first picture. Therefore, that second set needed to be modeled, unfolded, cut out and assembled. More labor now, but this is the easiest phase of the project and the best time to correct mistakes. Side-by-side comparison.
Current appearance. Slow but steady progress.

Thank you, and yes, I can wear the torso! All of the armor is full-scale, so when all is said and done it will stand somewhere above 7" in height (depending on how I assemble all the parts and rigging). Before anyone asks, drywall stilts built into the heel of the boots. The final armor components will require internal rigging to fit a normal human-sized body though: a simple, flexible PVC endoskeleton and plenty of straps, buckles, bolts and wingnuts.

No, I figured it'd be cheaper to build an actual suit of armor than to field a 1000-point army. (More seriously, no, it's both too pricey and would be too much of a time sink- this I can pick up and put down easily to work on.)

I hear ya man, it has gotten pretty crazy. I have some buddies that run a convention in Vegas every year, the LVO, it's taking place next month. Its going to have the biggest 40K tournemant to date. There is suppose to be quite a few other cosplayers coming this year. Might want to check it out for next year. It's a blast.
